Let me first start by saying thanks for a wonderful forum and allowing me to post my non-exciting project. I think this will serve me to keep motivated working on the project, even if only a little bit at a time. Back ground: I was interested in this car when I first saw pics of it. It appeared to be an easy project for me: New paint on one of my favorite body styles. It was looking like: throw a drive train in it, some interior work...and I'd have a very decent driver. I wasn't looking for perfection in the painted body, but the seller told me it was one of the most rust-free cars that he had the opportunity to work on. I checked it over, and asked a question( should have been my 1st clue of buyer beware!) Why was the old vinyl roof not replaced during the repaint? I see a few bubbles under there along the front top of the windshield area.What is under that? Serious rust? The owner assured me it was very minor surface rust, and nothing to worry about. I don't have alot of experience with vinyl roofs and their problems,plus the assurance of an obvious experienced Mopar expert( he had some other very nice Mopars on hand that weren't for sale, but very impressive.)Anyway, the paint shined really nice, looked quite straight, and the deal was struck...( probably paid twice what I should have, but o well...the guy seemed honest,and I won't have to track down a body/paint guy to get the car on it's way to be back on the road soon). So onto what I found, and you'll soon see why I got so mad! Not at what was found under the roof, but what was hidden to paint this car! Here's what I started with:

So please be gentle...I'm not a body man, never been taught to weld...so here it goes, my attempt at cutting out the cancer, and starting from the pass. side corner, piece by piece cutting out and replacing the roof and window channel. I used approx 6" at a time as that's how big my vise is to make the bends.... very tedious....of course I bought a 36" brake after the job was done...

I'm getting there...takes a while, bending a near 90 degree angle in the roof piece, with a slight curve to try to follow roof curve, and then welding a separate piece to complete the "z" of the profile...cuz I can't bend it that way in a vise with one piece...

The corners were fun...a flat top piece, curved/bent to mimic roof lines, then the 90 degree bent curved channel piece welded to the top...sheesh!

The lines and arrows are where the windshield clips go...once I cut out the old channel, there was no reference to where these go.

Ya that's true, I do hang welding blankets over those blankets when I'm welding and grinding...I've got two 8 footers, seem to do the trick

So now I need a place to blast the rust away...I thought what about one of those Costco tents??? I could put it up quick, and save the media( copper slag) for reusal. I put it together in my shop during crappy, rainy cold weather

Thanks for the comment Macho, I plan on trying to preserve the green( which is new paint) on the outer body as in the first photos,and using black for vinyl top, and interior. If I ruin too much of the new paint then it wont matter what color I go with, as everything goes with black! Mark

I hope you don't mind me making a suggestion regarding the use of the fresh air respirator. Try to see if you can get some clear plastic you can put on so the blasting doesn't scratch the mask itself. I went through the same thing and it's a messy job and I am just getting ready to help my friend do his 69 RR with my blaster.

I May have to go with new inner fenders...by the time I fix the rusty hinge areas, I still have the rippled sheet metal to deal with, and I'm guessing the repos would go on faster than trying to straighten and fix these...what do you think?

I'm going to get two new AMD inner fenders. What is the difference between the 71 B Body and the 72 B Body? There two different part numbers, but I can't see the difference. Any way, I got epoxy on the firewall/cowl and on the front frame rails to protect them while I'm waiting for the new inners to arrive.

Due to the fact that my inner fenders and rad support are bent up fairly bad,the door to fender gaps were really out of whack, and it looks like there's been some work on the front of the frame rails, I'm wondering if I should get this thing on a frame machine now before the new inner fenders are welded on, just in case there's some work that needs doing. Will a frame shop be able to get it nearly perfect( within spec) without re-mounting the outer front fenders, hood and header panel,etc?

That's what I was thinking, too...get the frame work done first, that way it won't mess up the new inners. The only thing I was hoping to avoid is handling the fenders and hood too much, as I'm still trying to save the paint...likely a lost cause, now!! I'm thinking, there's now way to put them on and off a number of times,while tweaking the frame without screwing the paint up.

Well I couldn't stand looking at the swiss cheeze gutters any longer, decided to play a little and make a couple of patches thanks to my 74 donor Charger parts car. It would have been simpler to order repo gutters from AMD. but this way I get to practice metal work and welding Here's a pic before the epoxy primer went on to show the extent of the gutter rot.

Finally finished the Mustang, and it's outta my shop.... side tracked by rebuilding the front suspension of my Ram 4X4...and now back to the Satellite! Ist paint job in over 20 years...never was good even then...but I need the practice!!!

Mark,
After just viewing your entire thread, it's amazing that you somehow didn't hire a hit-man to pay the prior owner a little "visit". What you've been able to maintain from a momentum standpoint makes me think that you should be cloned.
This past summer I stripped the second vinyl roof off my '74 Sebring Plus to prepare it for its third one and wound up with about the same amount of work that you undertook (on the topside that is). Now it's finally down to some final 3000 grit wet-sanding and buffing of the upper 1/4 panels because the rust actually worked its way down below the trim line. But probably like your situation, such projects only develop charector and keep us out of the bars.
