Let me first start by saying thanks for a wonderful forum and allowing me to post my non-exciting project. I think this will serve me to keep motivated working on the project, even if only a little bit at a time.
Back ground: I was interested in this car when I first saw pics of it. It appeared to be an easy project for me: New paint on one of my favorite body styles. It was looking like: throw a drive train in it, some interior work...and I'd have a very decent driver. I wasn't looking for perfection in the painted body, but the seller told me it was one of the most rust-free cars that he had the opportunity to work on. I checked it over, and asked a question( should have been my 1st clue of buyer beware!) Why was the old vinyl roof not replaced during the repaint? I see a few bubbles under there along the front top of the windshield area.What is under that? Serious rust? The owner assured me it was very minor surface rust, and nothing to worry about. I don't have alot of experience with vinyl roofs and their problems,plus the assurance of an obvious experienced Mopar expert( he had some other very nice Mopars on hand that weren't for sale, but very impressive.)Anyway, the paint shined really nice, looked quite straight, and the deal was struck...( probably paid twice what I should have, but o well...the guy seemed honest,and I won't have to track down a body/paint guy to get the car on it's way to be back on the road soon).
So onto what I found, and you'll soon see why I got so mad! Not at what was found under the roof, but what was hidden to paint this car!

So please be gentle...I'm not a body man, never been taught to weld...so here it goes, my attempt at cutting out the cancer, and starting from the pass. side corner, piece by piece cutting out and replacing the roof and window channel. I used approx 6" at a time as that's how big my vise is to make the bends.... very tedious....of course I bought a 36" brake after the job was done...

I'm getting there...takes a while, bending a near 90 degree angle in the roof piece, with a slight curve to try to follow roof curve, and then welding a separate piece to complete the "z" of the profile...cuz I can't bend it that way in a vise with one piece...

The corners were fun...a flat top piece, curved/bent to mimic roof lines, then the 90 degree bent curved channel piece welded to the top...sheesh!

The lines and arrows are where the windshield clips go...once I cut out the old channel, there was no reference to where these go.

Thanks for the kind words...I'm having fun learning to butt weld, and how to spend a few hours fabbing up these tiny pieces....I plan on getting it as good as I can, painting it, and then putting a black vinyl top over the mess!

Ya that's true, I do hang welding blankets over those blankets when I'm welding and grinding...I've got two 8 footers, seem to do the trick

And here's a little thing that made me mad...this nearly "rust-free car...etc" had bondo slathered all over the trunk gutter under the brand new paint...now that's not being honest hiding a bunch of rust by using nothing but filler, and painting over it to hide...

Yikes!I happen to have a donor 74 Charger that I'll attempt to cut the gutters from and weld in the Satellite.

So at this point I put the cut and paste..I mean weld on hold until I do some sand blasting in the trunk area and behind the bumpers, and back of rear valence...I feel preserving the paint job slightly slipping away...

So now I need a place to blast the rust away...I thought what about one of those Costco tents??? I could put it up quick, and save the media( copper slag) for reusal. I put it together in my shop during crappy, rainy cold weather

Then instead of dragging it outside into the crappy wet weather...I thought, hey why not keep it in the shop where it's warm and dry, and less chance of bare metal rusting so fast...So I peeled back 3/4 of the roof, put on clear poly so shop light could shine thru... Also put tarp under the tent, and pulled up the sides to keep media in the tent and not all over the shop.Works great...no mess in the shop!

Thanks for the comment Macho,
I plan on trying to preserve the green( which is new paint) on the outer body as in the first photos,and using black for vinyl top, and interior. If I ruin too much of the new paint then it wont matter what color I go with, as everything goes with black!

I'll try to keep the bashing to a minimum from now on and concentrate on completing the job. At least the car's not a high-dollar numbers car, gives me the freedom to do whatever I please with it, and not hurt it's value.

Looking great so far! Be glad it is not another
runner or gtx! due to cloning there are more than ever now!

Satellite's and coronet 500's seem like a thing of the past anymore.

I hope you don't mind me making a suggestion regarding the use of the fresh air respirator. Try to see if you can get some clear plastic you can put on so the blasting doesn't scratch the mask itself. I went through the same thing and it's a messy job and I am just getting ready to help my friend do his 69 RR with my blaster.

That's a good reminder, I ordered 25 peel 'n stick plastic covers for the lens to help keep it from getting damaged.Here's a pic of the unit I ordered

I like your exhaust fan...I'm thinking along the same lines...getting one from Princess Auto, but making a bit of a duct somehow, and out the bottom of the shop door.But, yeah what a mess...wondering how I'm gonna clean it all out of the car with out tipping it upside down!....Does this mean I need a rotisserie for Christmas???

When I opened the cowl I still had this much sand in there. How much for the fresh air kit.

Great job you are doing! I hope that's the extent of the rust, but if the roof and trunk rail look like that, I'd be checking the lower rear quarters and the seam under the door very carefully. I don't want to make more work for you, but that car would look great Black!!!

Thanks alot...
I'd love to do it triple black, but I don't believe my body/paint skills would do it justice...but I'm having my suspicions that it was just a quickie paint job waiting for a chump like me to fall for it!If I can save this paint job, it might look good for some fun for a few years, until I can or want to do it all over again!

Sorry I missed your question...The fresh air kit was 379.US plus shipping. Although the helmet/hood is not super hi-quality,It works great at way less than 1/2 the cost of nearest competitor. Motor pumps with lots of power, and air is cool.Google turbine products for their site. They are on ebay, too with tons of positive feedback.

Thankfully when this car was "restored", they did a nice job of color-matching the brake booster, master cylinder and brake lines!!

Year one sells the patch piece, should cover that area no problem.

I May have to go with new inner fenders...by the time I fix the rusty hinge areas, I still have the rippled sheet metal to deal with, and I'm guessing the repos would go on faster than trying to straighten and fix these...what do you think?

Last time I checked........ around $240 for the inner fender wells for a 69 b-body.

I'm going to get two new AMD inner fenders. What is the difference between the 71 B Body and the 72 B Body? There two different part numbers, but I can't see the difference. Any way, I got epoxy on the firewall/cowl and on the front frame rails to protect them while I'm waiting for the new inners to arrive.

Due to the fact that my inner fenders and rad support are bent up fairly bad,the door to fender gaps were really out of whack, and it looks like there's been some work on the front of the frame rails, I'm wondering if I should get this thing on a frame machine now before the new inner fenders are welded on, just in case there's some work that needs doing. Will a frame shop be able to get it nearly perfect( within spec) without re-mounting the outer front fenders, hood and header panel,etc?

It's gotta fill the gap under and join up to the gutter some how(( copper colored stuff is weld-thru primer)

Once that piece is done, then the outer overlapping piece is next(should be easier)...Wish I knew what I was doing...it'd be alot less frustrating!

I kind of think your frame guy would like the doors and fenders (along with the original inners) on it when he pulls it. I recommend doing that before welding the new inners on. Frame work is cheap really and then you'll know you won't have issues with it.

That's what I was thinking, too...get the frame work done first, that way it won't mess up the new inners. The only thing I was hoping to avoid is handling the fenders and hood too much, as I'm still trying to save the paint...likely a lost cause, now!! I'm thinking, there's now way to put them on and off a number of times,while tweaking the frame without screwing the paint up.

Thanks for the vote of confidence, Sheldon, but I'm no body guy, But I'm not as worried about myself handling them as much as some dudes at the shop that don't give a rat's behind if they chip or scratch something. I'm wonderin if this frame guy from the body shop will ever show,or if I gotta shop somewhere else.Hate chasing people around so I can throw money their way!

on the diff. 71/72 inners, what i know is on drivers side top on 72 there is bulge for battery hold down bolt, to top of inner fender as your is. early 71's didn't have bulge as battery bolted down different. but i have seen some 71's from diff. plants that do have bulge ,but no threaded nut for hold down. for what its worth.

Interesting...I'll have to check my repo's...not that it matters on this satellite, if it's not there, but a high-dollar correct resto might be a different story. The repos, at first look, seem to be nice, though.

Well I couldn't stand looking at the swiss cheeze gutters any longer, decided to play a little and make a couple of patches thanks to my 74 donor Charger parts car. It would have been simpler to order repo gutters from AMD. but this way I get to practice metal work and welding

Finally finished the Mustang, and it's outta my shop.... side tracked by rebuilding the front suspension of my Ram 4X4...and now back to the Satellite!

After just viewing your entire thread, it's amazing that you somehow didn't hire a hit-man to pay the prior owner a little "visit". What you've been able to maintain from a momentum standpoint makes me think that you should be cloned.

This past summer I stripped the second vinyl roof off my '74 Sebring Plus to prepare it for its third one and wound up with about the same amount of work that you undertook (on the topside that is). Now it's finally down to some final 3000 grit wet-sanding and buffing of the upper 1/4 panels because the rust actually worked its way down below the trim line. But probably like your situation, such projects only develop charector and keep us out of the bars.

aug70 sept 70 pass side inner fender uses the 70 e -body style. Oct uses a 71 b e style, which is the same as a 72 the Driver side Aug to May of 71 uses 70 b e style which has no nut in the top to hold the battery in the tray. The May of 71 one has the nut on top and a notch.
