Tore down the 440 I just bought and it actually shows some pretty good promise. Pistons are .040 over flat tops and the cylinders still have an appreciable amount of cross hatching on them.

My question is, I now need a gasket kit for this engine.

What bore diameter do I use for a .040 over 440 (4.360" final bore)? Does fel-pro make a good gasket kit? I found the one on summit to be 55 bucks, but that comes with standard bore head gaskets. Should I just piece this together a gasket at a time?

I think 'standard bore' head gaskets are typically 4.375". The biggers gaskets are 4.5 IIRC. Just buy the typical fel-pro gasket kit and you will be fine.

Even with the overbore, the head gasket that comes with the standard felpro kit will be the correct diameter? The P/N on the felpro gaskets that I took off the engine was 8519PTI. Not sure if that matters or not.

EDIT, oops I meant 4.375 and 4.5 in my above post. Chances are your gasket kit will come with the standard felpro permatorq head gaskets, and yes they will be just fine for what you are doing. Head gaskets are made with overbores in mind.

I tried the fel pro kit with my .040 over 440 and it does not work, I had to order fel pro FPP-1009 head gaskets.

When you say it does not work, is that due to the bore size. I only ask because after some research, the head gasket that comes with the felpro gasket set (FEL-KS2110) is the 8519PT1, which is what I removed from my engine. That gasket has a 4.500" bore. The 1009 has a 4.410" bore. I wonder what head gasket came in your gasket kit.

The head gaskets that came in my kit KS 2110 were 8519PT1. With my block the bore was not all the way to the deck, there was a little bevel between the bore and the deck, I THINK it's called a chamfer, but when I lay the gasket on the deck the metal ring wouldn't seal properly if used. I was advised to use FPP-1009 or the marine head gaskets, the FPP-1009's worked. I don't know why now after looking at the bore sizes of the gaskets and mine are in my engine so I can't look.

Bore size is just one thing to look at when picking a head gasket. Also look at the chamfer on the bores and look closely at the chamber is the cylinder head. There are lots of aftermarket cylinder heads which require a big bore gasket regardless of what the bore size in the block is. You are sealing two parts together, so you have to look at both sides.
