What causes the case of a battery to bulge.
It is pushed out. Is the Alt overcharging?

Either excessive heat or a deeply sulphated battery--so sulphated that the deposits have litterally pressed hard against the case.

This is on a customers car. It had 2 new batterys in 2 months

It's over charging alot. Regulator stuck open and alternator running full tilt. Should also be able to smell the battery cooking after a long drive.Stick a volt meter across it and bring the rpm's up some and the volt meter will probally get up over 16/17 volts no problem.....needs only 13.8 or so while driving.

Roger that. Something's overcharging the battery- most likely the voltage regulator has failed.

Exactly. 13.8 volts is max the regulator should let the alternator charge. Probably cooked that battery too. New regulator definitely, and probably a new battery now.
