Has anybody had trouble keeping ballast resistor secured to the firewall.
Any ideas

the next size metric one would likely take care of it. or a person could run a bolt in the back side from under the dash then secure it with a nut/washer & that'd let you space it off the firewall slightly (washer between firewall/ballast) which might help cool it a bit

Threads in sheet metal are always iffy, drill out the hole and install a threaded insert like the Rivnut or equivalent.

Harbor Freight has a kit that has a variety inserts; handy to have around.

Take a flat nosed punch and lightly tap the metal in around perimeter of the hole. Do not hit it hard enough to leave punch marks, a little bit is all you need here. The bolt was over tightened and pulled the metal out towards you.

Or you can put a piece of wire in the hole to give the bolt something to grab.

This ballast resistor bolt does not need to be very tight, you are not grounding anything here, just keeping it from falling off the car.

take a pc of 18 gage mech. wire .400-.500 long bend it in a u shape and lay it in the hole and install

Mechanics wire? You mean Bailing wire??
I've done that before. Your name for it is funny though. It reminds me of the Bonneville racers that use duct tape to close off body seams and openings for better aero. They call it "racing tape".

last resort if you cut grooves with dremel and cut off wheel down lengthwise of bolt on two side it will tap its way in a bit...works with spark plugs too..but that's another story with its own issues....
