Back when I was in College and trying to do my 70 Charger trunk floor...I didnt have the luxury of buying a 2-piece pan for the trunk...I couldn't drop the 600 bucks for it...We had a scrap 67 Monaco...I cut the roof off....fit it into place...used my Miller Mig with Argon and put it in myself...came out pretty all things considering.
My entire trunk floor was GONE.

I'm not a big fan of 100% argon for mig welding. Argon is primarily used for tig and is only recommended for mig when doing sheet metal. I think you'd be better of using a mixed gas ... C02/argon and if you do anything other than sheet metal it'll perform way better.
Lap welds are never pretty but suit yourself. Cut the new panel about 3/4" bigger all around. Finish the edges micely - both the whole and the new panel. Sheet metal screw it in place - about every 2". Now run a short bead on the edges in the middle of all the screws. Take the screws out and weld up the holes. All the screws prevent warpage. I wouldn't bother welding the whole perimeter - I'd just seam-seal it and paint.
The screws are a good Idea and stitching at there placement,a box of 50 would be just right.

I agree 100% with this....from the factory all the seams had globe of seam sealer everywhere too. So it will even look stock when you are done.

Mike, If I were you, I'd remove that narrow piece between the 2 areas you already have cut out. There is a brace under that area, and you should be able to grind through the spot welds pretty easily to get the floor off and keep the brace. If you can weld in 1 large piece instead of 2 small ones, you will save yourself about 3 or 4 feet of welded seams...

exactly what I was gunna do.

Eh...I was in College..never took any body courses. I had a Mig and Argon sitting in the garage, I didn't know how to arc. For the prep...I stripped down the panel to bare metal 2" on the perimeter on top and bottom. Primer coated it with a rattle can...Welded it in place, welded the cross frame underneath, sprayed the weld-to-primer solution. Spot welds first then went through and ran longer beads. When I was done I took MAPP gas and hit the "bouncy" parts with the flame and then poured ice cold water in to pull the metal together. Put Eastwood seam sealer on the whole whole thing. Raised the car up and sprayed Wesley's undercoating over the Eastwood Seamsealer and PPG'd everything else underneath. A vinyl mat sat over the trunk panels so no one saw the ribbing ...remember...college budget...Looking back...I would probably do it the same way again.
