Keeping in mind the forces a power steering box can excert on a K-member,

Well the Rms and company power racks are significantly less robust in every way, and have been on millions of cars, although the forces are different, but the tire forces fed back to steering gear is the same, only multiplied by the length of the pitman arm.

for it to be cast in aluminium, it would have to be beefed up in certain areas to prevent failure due to stressed mounting points.

That is a given, but looking at the alum 8.75 it is only slightly thicker, although some webbing has been added, and its reported 10% stiffer than the OEM CI unit.

Even when started out with a Borgeson sized box, I think because of the metal added for beefing up it would add enough weight that in the end one might only gain a couple of pounds over a castiron one.

Maybe, but until we WEIGH one, we are just moving electrons with banter.

Don't forget the pricetag either.
The 'new' Borgeson box is not cheap as it is. An aluminium version could easily retail for close to $800 to a grand.

Everything comes down to price eventually, but if the borgeson box had a little extra competition, it might also reduce its price.

At that point a rack-conversion has been starting to look very interesting already.

Why not go for some aluminium spindles while we're at it?

Thats a different topic.

Reality check, that half the population is smarter then 50% of the people and it's a constantly contested fact.
