Where can you find Gauge oil pressure sending units that DO NOT contact the casting? Are they made with larger outside diameter now?

Try the usual suppliers: Dante's, Year One, etc. Haven't had a problem in the past. For aftermarket gauges, it's really simple, but I'm guessing you have an OEM gauge like from a 440+6 car for a stock '68-'69 cluster? Worst case scenario would involve an extension & union between block and sender.

I recently replaced the oil sender on my 440/'69 Charger with Standard Motor Products #PS59. It fits and works fine. They are available from most auto parts stores. I am assuming you mean a factory/stock sender and gauge setup.
