Burning out voltage regulators #1423843

I pulled my alternator out to replace the fuel pump, when I hooked it back up, I keep blowing out the voltage regulator. I have blown out four of them. I am at my wits end, I can't figure out what is wrong. Everything seems to be correct in regards to voltage at certain points
when the ignition is in the run position, but when I turn the ignition to start, it blows the fusible wire in the regulator. Any help would be greatly appreciated.

I'd check the brushes/brush holders in the alt & the green wire from the alt to the reg that it ain't grounded. Mechanical reg I'm assuming

You do know you can simply replace the blown fusible link int he regulator? I typically get one strand of wire from a wire and use that as a fusible link.

As for it blowing, the line to the alternator is probably being grounded out. Either the wire itself or the alternator is doing it, as mentioned. You will need to preform some resistance measurements, but seeing as to how you just replaced the alternator... I would look there first.

with it unhooked so you don't blow another, what is the voltage in start?

What gage wire do you use for the fusible wire?

I will check that out later, what voltage should I see? On the run position it was 12.45.

I would expect the same or 8 volts ish.
since it bypasses the ballast, it should be going backwards through it and backfeeding if anything at all.

I usually strip back a 2" section or so of stranded 14 gauge wire and use ONE strand as the fusible link, not the whole wire.
