i have a 68 Charger project im tackling replacing the rear valance and end caps, i have a few questions...
1) What did they use or can be used to replace the foamy type sealer that they used to sandwich the parts before spot welding them together.

2) What did they use or can be used fill the huge empty cavity behind the end caps, it looked like some globby epoxy, im thinking of that expandable foam stuff?

3) How can the seam that attaches the cap to the 1/4 panel be welded or tacked. I will supply a few pics , any ideas for those who have done it.

I mocked my rear valance and end caps up on the car where I wanted them, just a few tacks to hold all 3 pcs together, then removed them from the car as 1 piece and welded the end caps from the backside to the valance, then drilled a few holes on the rear qtr tabs that the end caps mate to, then plug welded the end caps to the flange from under the trunk extensions, and welded the rear valance to the car as 1 assembly, this way you have no weld "dressing" to do on the end caps, other than a small application of seam sealer embedded in the seams of the end caps to prevent rust, but not to much that you lose the end caps seam definition

The seam between the end cap and the rear valance didn't have seam sealer, it was left open. Now, the seam between the end cap and the quarter did have seam sealer. That seam is exposed to the inside-trunk area. The cavity behind the end caps wasn't filled with anything.

Agreed, but it's also one of the reasons all 2nd gen Charger rear valances blow out from rust, it's best to seam seal the corners in IMHO, and seal them up from hidden moisture/rust forming...these cars where built haphazzard from the factory, unless the OP is going for the Gold, i see no reason to not improve upon the factory's errors or misgivings in a restoration

I agree Mike, but what do you do for the complete bottom side of the valance being open to the elements as well? I would think the more ciculation of air you have, the better the chances of moisture not getting trapped.....
