The backlash reading you took is for that set of 3.23 gears, it's meaning less to the 3.91s. There should be a pinion depth number on the head of the pinion , but you need special tools to measure it .

You can start with the shim that is on the 3.23 stem and go from there, hopefully you got a inner pinion bearing that's a TOOL if you decide to use the gear pattern as your guide, you'll ruin the new pinion bearing pulling it off. I hope you purchased a solid spacer to replace the crush sleeve, use your old crush sleeve as a guide where to start .

As far as the cone type rebuild, you can polish a turd but ....

I was just messing around in the garage. thats why I took a backlash reading. It was good practice. I should be able to check pinion depth based on the pattern, so there's no way I'm going to buy a tool to check depth. Dr. Diff doesn't even use one he said. I will use the old inner bearing and hone it out for a set-up tool. And yes, I bought a solid spacer with shims to set the pinion bearing preload.

As far as the cone type sure grip. I bought the necessary shims and will have the cones machined to rebuild the unit. Cost me $15. If you wanna hand over the few hundred bucks for a powerlock, I won't say no. It is Christmas ya know... If not, I'll use what I've got thank you very much. Cass said he's rebuilt the same unit multiple times. It's a street car, not a race car btw...

Thanks for the input. I guess at this point, there's no 'readings' I need to take. I'll just get it apart and start putting her back together.

Want to see the damage a cone type does take a close look at the bearings and the gear teeth with a magnifying glass.

Do yourself a favor and install a couple magnets away from the moving parts below the level of the oil, epoxy them in place, to catch the metal chips that cone unit generates every time you go around a corner and make sure to change the oil more than once every 100k miles.

How are you going to get the old pinion bearing off without ruining it? Buy a NEW bearing and hone it considering all the money you saved rebuilding the cone type.

The car will see maybe 1000 miles a year- if that. Not really worried about wear from the cone type sure-grip. I realize it's not the best option out there, but neither is a 68 Dart sedan, HAhaha. It's what I've got, I'll deal with it, and have fun doing so...
