So, I went out to the garage last night to pull the cover off and hook the battery up. Looking under the car for Spring time leaks I found my newly rebuilt D60 was leaking on the passenger side. I had this entirely rebuilt by a local shop and installed it in the car assembled. There was some oil built up in the pad, so it must have started leaking right before I parked it last winter. Axle is a Ford unit that was full float I had regular Ford semi float ends welded on. Has an Explorer rear disc kit..

Never had one of these apart. Do you guys think this warrants cracking the cover, or can I get away with just replacing the gasket and seal on the outside? Thanks...

Not exactly sure what a Ford semi float is but there shouldn't be any gear oil getting past the seal in the housing tube. What axles are in it ?

In the second pic it almost looks like the seal is installed backwards. Or at least seriously mishapened.

But, you might be looking at pulling C clips to get the shafts out, some Ford semi floater dD60 wrre set up that way. The Explorer brakes were from the 8.8 axle which definitely was C clipped.

I agree They might have over filled the unit. Check with Dr. Diff but I don't believe a Dana should have gear lube in the tubes.

Sorry it has taken me a couple days to follow up. By the time I get home and take care of family duties I'm lucky to get 20 minutes out in the garage working by flashlight.

I called Doctor Diff prior to pulling the axle out. The setup uses the black axles he sells that take tapered bearings that are lubed via the gear oil. No inner axle seals. Cass thought that maybe the shop boogered the seal when putting it together. Now that I got the axle out up on the bench in decent light the seal looks to be OK.

What I did notice is that there is no gasket on the housing end.

That is as far as I got. I'll update the thread when I get back out to the garage.

Look closely in the axle housing for the reason for the grease to leak out,, small piece of silicone stuck between the seal surface and the bearing end housing, scratch in a sealing surface and so on, something mechanical is allowing the grease to get out scope up
