I am installing a new dual master cylinder, Wagner R88783, for my Scarebird disc brake swap on my A100 and discovered the rubber retainer provided is significantly smaller than my rod. There is no groove on the rod, and the rod seems to fit in the cup of the master cylinder just fine without it. Is the rubber retainer necessary?

*My old single master cylinder did not have one installed. But it was replaced by the previous owner some 20 years ago.

I would [and do] definitely run one. It's not needed until you shuffle your feet while driving and just pop "up" the brake pedal.

From there, you have very good odds that the pushrod falls out of the master and then you have no brakes!

std protocol for manual brakes is for the MC rear piston "thimble" to have a shallow circular recess about halfway down the "tapered" barrel for the neoprene nub to lock into & for the manual brake pushrod to have a narrowed shank near the end for you to slip the nub over/past the rounded end. this might not apply to MC's that lock the pushrod in place

Then I will need a thinner push rod. When I force the rubber retainer on the rod, the overall diameter is larger than the master cylinder opening.

I can see the recess in the thimble, nut I still don’t think the rod will slip far enough into the rubber retainer to make any difference.

unless somehow the pushrod is locked in place as is, the neoprene nub has to be in that recess to retain the pushrod. EDIT & on your prior post I'm thinking wrong pushrod

I assume that the pushrod is original to the van. Perhaps there is enough meat that I can hollow out the bushing to fit the rod, or remove the 1/4” of play out of the pedal to assure a tight fit.

stay after it & see if it looks like the MC or the pushrod or the nub needs to be changed/altered. EDIT I've just used a snip of vac line & cut a slight lengthwise groove in it like the ones that come with MC's have & slipped it over the round end but it sounds like something else is going on on your deal. Post how it turns out.

Last one I changed, it was a very tight fit.
You might also try using a piece of vacuum hose.
On the racecar, I have a wire limiter on the pedal arm so the pushrod cannot be pulled out of the MC.

There is, and I removed the excess play in the rod. Fells nice and snug, no room for error luck
