A friends transfer case went South on him yesterday as he was towing a load (another Ram truck) back from New Orleans yesterday. He doesn't have alot of money, but needs to get his truck back on the road. So what's the best way to go about this? Neither of us have ever had one open, and don't know how they operate.

- is it something that the "average joe" can rebuild, or should it be left to someone that has experience?

- If one is obtained from a junk yard, how many miles is considered "acceptable" without expecting to need a rebuild in the near future?

Thanks in advance!

Don't be scared. They are not that big of deal to take apart and fix. For some reason there has always been some sort of "voodoo" when it comes to fixing transfer cases. A good pair of snap ring pliers is about the ony special tool required. Just unbolt the 4 bolts off of the rear extension housing. Remove it. Remove the snap ring from the output shaft. Remove the other 4 bolts for the output bearing support. Then remove the 15mm bolts holding the case halves together. Carefully pry the two haves apart. Remove the 2 snap rings that hold the transfer case chain gears in posistion. Then you can remove the chain and gears. After that the mainshaft and mode fork can be pulled out of the case. Then you can remove the range fork and collar. The low side planetary can then be removed by taking the transfer input seal retainer off and accesing the snap ring that holds it in. The planetary can then be carefully tapped out towards the rear of the transfer case. The front output can be removed if necessary by removing the nut in the center of the yoke. Pull or gently tap the yoke off of the front output shaft and the tap the front output shaft out of the bearing towards the rear of the transfer case. After that you pretty much have the case disassembled other than bearings and seals, the low range annulus gear and the shift lever. I have found that these usually do not need to be removed for most repairs. Hope this helps.

Keep in mind a 94-97 have a different shift pattern but will work in the 98-01. We have a 97 in our 01. I plan to rebuild the original when money is available. Ours was bad with less than 120k on it.

Thanks guys. I'll pass this along in the AM and see what route he wants to take. If nothing else, I'm sure he'll want to tear into it to see how tore up it is. He said it was pretty loud for the last 50 miles (or so), so it could be pretty bad. 71yelladustr, those instructions are awesome! I hope it's as straight forward as you make it sound. I think I'll try to find a parts breakdown to go along with your instructions. I'll let you know how it goes. Thanks again!

Well, we found a used unit in the local u-pull it place for $200, which is a very fair price considering all the other quotes we received. I wish I could have talked him into opening up the "new" case, but he didn't see the point. It came off a 2000 model that looked like it had never seen dirt, soooo...I guess that was a gamble he was willing to take. Anyway, it runs great and I hope it does for many miles. Thanks again to both of you for you input.
